Thanks! I added a note to the photo about the for tine. Basically you cut off a fork tine, round the end and polish it. Then mount it in a wood handle or graver holder. When you push it around the inside edge of the stone bezel it will force the metal down over the stone and smooth it out at the same time.I'd love to make videos of this kind of work but unfortunately it's impossible to do at my day job. Maybe one day I'll have a studio set up at home where I can film everything. :)

Thank you so much- that is awfully kind of you to say! When I first got started making jewelry all I had was a bench I made from an old shelf unit, a hardware store propane torch, a jeweler's saw and some files. You would be surprised what you can make with those simple basic tools!

After reading through this what I really like is how the techniques are broken down -anyone could build something like this using readily available materials and tools. There's nothing out of reach here for the average cosplayer- just good solid foam fabrication, a bit of ingenuity and of course outstanding paint work. Well done sir!

You cannot charge a Lithium battery using your old Bosch NiCd charger- that would be bad as Lithium cells require very specific charging rates. Lithium batteries will not have any trouble providing enough power for your saw but you need to have a low voltage alarm to prevent over discharge of the battery pack.

Sorry for the late reply! I think the board I used was single thickness. I honestly don't remember how many sheets I used since it was so long ago.

Do you mean the cardboard ring at the top of the helmet where the dome sits? I just traced out the inside shape and then cut it into a ring. The dome frame arches are cut from the templates on pages 5 and 6.

Sorry for the late reply! The ear pieces are cut from stacked cardboard pieces- just glue several layers together and then carve them to shape. What little rectangles do you mean?
